Where foam plants lose money

Light product, heavy material cost

Foam is sold by the roll, sheet or piece, but bought as granules by the kilo. When formulations, roll stock and scrap are tracked in Excel, material cost per roll is unknown and old rolls sit unnoticed in the warehouse.

Formulation in Excel

Different shifts use different versions of the same mix.

Roll stock unclear

Which roll, of which batch and size, is where is checked by hand.

Scrap unseen

Start-up and trim scrap are counted at month-end.

Cost per roll unknown

Granules, power and labour per roll are not measured.

One continuous flow

From granules to dispatched rolls and parts

01 · Purchase & gate

Granules and additives received against the PO, batch-wise.

02 · Incoming quality

Accepted and rejected quantity with a reason.

03 · Formulation & plan

Formulation kept as a BOM and scaled to the batch; plan from orders and stock.

04 · Production

Lots issued first in first out; rolls, scrap and machine time recorded per line.

05 · Labels & stock

Barcode label on every roll; roll-wise and batch-wise stock.

06 · Conversion

Lamination, cutting or fabrication in house or at vendors on returnable gate passes.

07 · Dispatch & invoice

Packing slip by roll and batch, GST invoice and receipts.
